Conformal Coating vs. Potting and Encapsulation: Which to Choose

When electronics must survive water, vibration and harsh chemicals, two strategies dominate: a thin conformal coating over the board, or fully potting it in resin. They protect very differently. Knowing the trade-offs helps you pick the right level of protection.

What conformal coating is

A conformal coating is a thin film that follows the board's contours, sealing tracks and components against moisture, dust and light corrosion while leaving the board essentially unchanged in shape and weight.

What potting is

Potting and encapsulation fill an enclosure with resin so the board is fully embedded in a solid block. This gives maximum protection against water, shock, vibration and tampering, but the assembly becomes heavy and sealed shut.

Weight and size

A coating adds almost no weight or volume, ideal for drones, wearables and dense assemblies. Potting can multiply the weight of a module and needs a cavity to hold the resin, which limits where it can be used.

Thermal behaviour

Potting can help conduct heat away in some designs but can also trap it around hot components and stress parts as the resin cures and cycles. A thin coating barely affects thermal paths, so components dissipate heat as designed.

Repair and rework

This is the biggest difference. A coated board can be opened locally, repaired and re-coated. A fully potted block is usually impossible to repair — a single failure means replacing the whole unit.

Cost and process

Coating is fast, low-material and easy to apply by dip, spray or brush. Potting needs more resin, moulds or cavities, longer cure and careful degassing, raising material and process cost per unit.

Where a reinforced plastic coating fits

A thicker plastic-based coating sits between the two: more mechanical and water protection than a thin conformal film, but without the weight, heat and lost repairability of full potting — a strong middle ground for harsh but serviceable electronics.
